We have a two 4506's doing layer 2 on single vlan.
Another vlan is required.
We don't want to mess with the Wan router. Prefer not to buy two new layer 3 switches.
Is it just configuration for Vlan and routing, or is an upgrade needed?

Hmm..dont think anything is required on that !
Just create interface vlan x and interface vlan y SVI's and you should be happily doing intervlan chit chats..-:)

Hi,
No need to upgrade anything..
You can do the below activities
1.Configure one new L3 vlan for your new requirement.
2.Configure one more L3 vlan for your existing network and I hope currently router interface as your gateway.Just remove that ip address and assign that IP address to this new L3 vlan.
3.Configure new ip address for your router interface and configure proper routing.
4.Enable IP routing in your 4500 switches and add one default route towards the router interface.
5.You can configure HSRP in both of the switches to have a redundancy in your network.

Errr ... I don't think Yuk Ster can enable routing. The Sup2+ is a layer 2 only card.
Dot1Q and sub-interface has to be created on the router.
