Cisco 2811 Flash card errors

I have a C2811 router  with 12.4.15(t10) IOS at a remote site which failed to reboot after  a power cycling . I directed the on site tech to replace the flash card and reboot, and router recovered no problems.  I wanted to look at the "bad" card and requested the tech re insert this card.  As I executed a dir command, the router froze up and again had to be recovered using the spare flash card.  Any ideas about what could be causing this behavior? Thanks

format the flash from the same router and try to upload latest ios.
