My customer has not loaded exchange sp1 as "it interferes with my anti-virus software" ???? However as the customer is always right what would be the best solution as the unity install software will not complete without loading exchange sp1 & I believe that I have to load it on all the exchange servers. Can I get around this any way?

Take a look at the following Microsoft article on Exchange 2003 and antivirus software. Most problems can be avoided by following these best practices.

You could install Unity 4.0(4) which does not check for Exchange 2003 sp1. Unity 4.0(5) does check for Sp1 in file TestExchange2003.xml but I would not advise making changes to it.

Does anyone know WHY I have to load service pack 1 on unity AND each of the exchange servers?

Unity communicates with Exchange using MAPI. I don't know if there was an issue with MAPI files in exchange 2003 that was fixed in SP1, but SP1 does fix some security issues.
