Why is expansion port for UC540? How does it differ from the WAN port? Is it possible to use the expansion port on the role of WAN port?

That port is used to connect your switches.
With the appropriate configuration, you can use it for anything.

No it's purely a layer 2 itnerface. So you do layer 3 config using VLAN interface..
Instread, the wan port support subinterfaces being a layer3 interface.

On cisco.com, search "configuiring vlan" for routers that have a switch module, eg 870, ISR with ESW switch module, and many others.
